I bought a 3:80 third member from TJ on Ebay.
Swapped ot out no problem, while the axles were oit i put on adapters for rear discs.
Pit it all together then realized the wheel studs were way too short.
Pulled the axles again, changed axle seals, changed studs, put it back together. Except the DS axle won't go all the way back in, it engages the splines in the 3rd member about 5/8" the oiter bearing goes into the axle housing less than 1/4". Then it stops like I'm hitting something solid.

Maybe they aren't going into the splines of the third member. Maybe wiggle & push a bit harder while rotating the axle slightly

Is it a limited slip unit?
I seem to remember there needs to be spline alignment when you assemble those. I know you had it together already- but when the axle enters the diff can you turn it and push to see if it engages and slides in more?
Might be a good time to test TJs customer service skills

If you have an ls you have to get both sets of teeth aligned inside the clutch assm. Of course I don't know how they could have moved on you if you never had that part apart. Try hooking the first set of splines and rotate some and maybe then it may slip the rest of the way ok.
A non ls should go right in i would think.

You guys were right. TJ confirmed it.
Locked down Passenger axle with a pry bar
turned DS a little while pushing in. Bam! right in.
